Chassis Structure, Powertrain & Mast Engineering

Heavy duty forklift selection starts with load moment, not rated tonnage alone. A simplified load-side moment can be expressed as:

Load Moment = Load Weight × Horizontal Load Center

A 25,000 kg load acting at 1,220 mm produces roughly twice the load-side moment of the same mass positioned at 610 mm. This change affects counterweight requirement, wheelbase, mast section, carriage width, fork section, drive axle loading and front-tire contact pressure.

Residual capacity must therefore be checked whenever the load center moves forward, lift height increases or a heavy attachment is installed. A simple inverse-moment calculation may be useful for preliminary comparison, but final allowable capacity should come from the approved truck configuration and residual-capacity calculation because mast geometry, attachment weight, axle ratings and counterweight distribution also affect the result.

For large-capacity chassis, structural steel grade, plate thickness, weld sequence and axle mounting geometry should be controlled through approved production drawings. Where a project specifies high-tensile materials such as Q355B or HG785D, the required grade and application area should be written into the technical agreement rather than assumed from the category description.

The same applies to named drivetrain components. Upper-capacity forklifts may require heavy-duty planetary reduction axles, full-floating axle-shaft architecture or specified international axle brands. If a buyer requires Kessler, Dana or another defined axle supplier, the exact model should be confirmed in the quotation and BOM.

Published Propolift configurations show the transition clearly: CPCD100 is rated at 10,000 kg with a 600 mm load center, while CPCD250, CPCD300, CPCD320 and CPCD350 use 1,220 mm load centers. The CPCD500 platform is published at 50,000 kg and a 1,250 mm load center with Cummins QSM11 diesel power and ZF WG261 transmission.

*Different CPCD160 configurations are published with larger load centers. Always confirm the actual rated load center of the quoted machine rather than comparing model numbers alone.

For long plate, machinery, molds or structural steel, the mast must also be evaluated for bending and torsional load. Higher lift height normally reduces the available stability margin, while long forks and wide carriages increase bending loads on the fork heel and carriage. Mast Deflection Tolerance should therefore be checked against the approved engineering drawing under the specified test load.

For steel applications involving long plate, slab, beams or dense fabricated components, see Steel & Metal Handling Solutions.

Hydraulic Circuitry, Operational Safety & Rigorous Working Conditions

A heavy duty forklift hydraulic circuit must supply enough flow for controlled lifting without sacrificing low-speed positioning. Large-bore lift cylinders, multi-section control valves and auxiliary circuits for fork positioners, side shift or attachments require separate pressure and flow review.

Main-system relief pressure cannot be increased simply to gain additional lifting force. Cylinder area, hose rating, valve capacity, mast strength, pump torque demand and residual stability must remain within the approved design condition.

For precision machinery handling, low-speed control matters as much as maximum lifting force. Inching Pedal Control allows the operator to reduce travel speed during final positioning while maintaining hydraulic response. Where hydraulic pilot control is specified, valve response should be matched to cylinder displacement and attachment flow demand.

If a project requires a named hydraulic component such as a Rexroth Hydraulic Pilot Valve, the valve series, pressure range and control arrangement should be included in the approved technical specification. It should not be treated as a universal standard configuration across every capacity.

Load-holding valves and controlled lowering circuits are particularly important when the machine handles molds, steel sections or project cargo above ground level. Auxiliary attachment circuits may also require their own relief setting so that clamp, fork positioner or lifting attachment pressure does not exceed the equipment rating.

Tyre and axle loading become more important as rated capacity increases. A 35–50T forklift can transfer a major proportion of total operating weight onto the front axle during lifting. Dividing gross vehicle weight evenly across six tyres is therefore not an acceptable method for estimating actual tyre loading.

For rough industrial yards, tyre selection should consider:

  • loaded front-axle reaction
  • ground-bearing capacity
  • puncture risk
  • rolling resistance
  • heat generation
  • travel distance
  • surface condition

Dual front pneumatic tyres distribute contact pressure across a wider footprint and are commonly used on large industrial forklifts. Solid tyres may be appropriate for specific applications, but heat build-up and surface condition must be considered when the machine travels long distances under high axle load.

Uneven ground, side slope, steering input and an elevated load reduce the stability margin. Heavy loads should be transported as low as operating conditions permit, and irregular cargo should be reviewed using the real center of gravity rather than the geometric center of the load.

Projects requiring coil rams, lifting booms, hooks, clamps or other non-standard load-handling equipment should be reviewed through Specialized Forklifts & Attachments because attachment mass and forward offset directly affect residual capacity.

Quality Assurance, Load Verification & Factory Delivery at Propolift

Heavy duty forklift acceptance should verify the complete machine under the confirmed production configuration. Propolift's published production process covers steel structure processing, component assembly, painting, hydraulic testing, final inspection and load testing.

After assembly, the machine configuration should first be checked against the approved order: engine, transmission, mast, fork dimensions, tyres, cab, hydraulic functions and attachments.

Operational testing should then cover:

  • lifting and lowering response
  • mast tilt
  • hydraulic leakage
  • steering
  • service and parking brake
  • forward and reverse transmission response
  • low-speed positioning
  • attachment hydraulic functions
  • instrumentation and warning systems

Load testing is especially important on large-capacity machines because mast behavior, hydraulic response, braking and steering can differ materially between unloaded and loaded conditions.

Heavy duty forklift manufacturer load testing and export delivery inspection

For projects requiring a defined Factory Acceptance Test, the purchase specification may also require additional verification such as a 120% proof-load hydraulic holding test, Tilt Table Dynamic Stability Test, static stability verification, hydraulic temperature-rise monitoring or Mast Deflection measurement.

These additional tests should be written into the contract with the test load, load center, lift height, duration and acceptance criteria. They should not be assumed to apply automatically to every machine.

Safety requirements should be reviewed according to destination market and machine configuration. ISO 3691-1 provides safety requirements and verification principles for self-propelled industrial trucks, while US projects may need to consider ANSI/ITSDF B56.1 and applicable OSHA requirements.

For European projects, CE documentation should correspond to the actual completed machine and its attachments rather than being treated as a generic factory certificate.

Large forklifts also require a shipping plan before production is finalized. A 25–50T machine may exceed normal container dimensions or weight limits. Depending on machine size and destination, shipping may use Flat Rack, RO-RO or bulk vessel arrangements.

Where modular shipment is required, the mast, forks, cab components or other large assemblies may be removed according to the approved transport plan. Hydraulic ports, electrical connectors, bolts and assembly locations should be marked so that the machine can be reassembled at destination without ambiguity.

Frequently Asked Questions: Heavy Duty Forklift Engineering

Q: Can a 25 ton forklift rated at 1,220 mm load center lift 25 tons at 1,600 mm?

A: Not automatically. Moving the load center farther forward increases the overturning moment around the front axle and changes mast, fork and counterweight loading. The actual allowable load at 1,600 mm should be established from a residual-capacity calculation for the specified mast, fork and attachment configuration.

Q: How should front axle and tyre loading be checked on a 35–50 ton forklift?

A: Use the machine operating weight, cargo mass, axle spacing and the horizontal position of each center of gravity to calculate axle reactions. Do not divide total weight evenly by the number of tyres. The loaded front-axle reaction can be substantially higher during lifting and low-height transport.

Q: Should I choose pneumatic or solid tyres for a heavy industrial yard?

A: Pneumatic tyres generally provide better shock absorption and ground conformity on rough yards, while solid tyres reduce puncture risk. The final choice should consider front axle load, ground-bearing capacity, travel distance, speed, surface temperature and duty cycle rather than tyre durability alone.

Q: What is the most practical way to ship a 35–50 ton forklift overseas?

A: The shipping plan depends on overall dimensions, machine weight, destination-port capability and local reassembly resources. Flat Rack, RO-RO and bulk vessel shipment are common options. Where dismantling reduces freight cost, confirm which assemblies will be removed and what lifting equipment is available at destination.

Factory Direct Engineering Review for Heavy Duty Forklift Projects

A heavy duty forklift should not be selected from rated tonnage alone. Send the maximum load weight, cargo dimensions, actual load center, center-of-gravity position, fork-entry direction, required lift height, ground condition, travel distance, working hours, slope data and any attachment drawings.

For oversized machinery, steel structures or irregular project cargo, photographs and dimensional drawings allow the engineering team to review load moment, fork dimensions, mast configuration, front axle loading and residual capacity before the quotation is finalized.
